How pickling acid consumption is estimated

Pickling removes iron oxide scale from steel by dissolving it in acid, so acid usage comes down to one question: how many pounds of scale have to go into solution? This calculator first turns surface area and average scale thickness into a scale mass, applies the stoichiometric ratio from the dissolution reaction, and then converts that pure acid demand into gallons of the commercial acid you actually buy.

Scale mass is area × thickness × density, using 327 lb/ft³ for hematite (Fe₂O₃) and 323 lb/ft³ for magnetite mill scale (Fe₃O₄). The ratios come straight from the balanced equations: hydrochloric acid needs 1.37 lb per lb of Fe₂O₃ and 1.26 lb per lb of Fe₃O₄, while sulfuric acid needs 1.84 lb and 1.69 lb respectively. The excess allowance covers base metal that dissolves along with the scale plus drag-out losses, and 20 to 50 % is typical in practice.

Commercial volume divides pure acid mass by strength and density. At 9.85 lb/gal, 35 % HCl carries 3.45 lb of pure HCl per gallon; at 15.35 lb/gal, 98 % sulfuric acid carries 15.04 lb per gallon. For 10,000 ft² of mill scale 2 mil thick pickled in 35 % HCl at a 30 % excess, that works out to about 538 lb of scale, 881 lb of pure acid and roughly 255 gallons of solution.

Treat the result as a theoretical baseline. Bath temperature, dissolved iron in aged acid and inhibitor use all shift real consumption, and spent pickle liquor is a listed hazardous waste under RCRA, so plan disposal and reporting with an environmental professional.

Frequently Asked Questions

What if I do not know the scale thickness?

Hot-rolled mill scale usually runs 1 to 3 mil and heat-treat scale on cold-rolled stock is far thinner. If you cannot measure it, weigh a sample before and after pickling and divide the weight loss by the surface area instead.

Why does the tank use more acid than this?

Acid attacks exposed base metal as well as the oxide, and every part carries some solution out of the bath. Adding a pickling inhibitor cuts base metal loss and lets you use a smaller excess allowance.
